I have spent a little time working out the exact surface area of the nuts I used for my tests, although I had thought the were around 3.5", I was not too far away, surface area calulated after measuring all areas with a digital vernier came out at 4.03", that still means that I am having to use way too many amps @ 235Ma per square inch to get the best result -

any furher ideas as to why ?

Not at the moment.

At .235 A/sq-in, those parts should be fizzing prodigiously, and burning badly.

Have you determined that you've got enough brightener?

I have been adding brightner at the start of each plating cycle as recommended in the manual, is there a way to test the levels ?
I am almost of of brightner now, so will have to order some more.

Can you have too much brightner ?
If so what would the effects of this be ?

NOOOO!

You do NOT add brightener every time. You add it ONCE, and when parts start to plate less brightly, add a bit more. This may take many plating cycles, it just depends on total sq-inches plated.

Yes. If you're already almost out of brightener, then you've used far too much.

I do NOT know what the consequences would be though. Contact Caswell tech support and ask them.

In the meanwhile, if you filter the solution, that should remove most of the brightener.
